Frequently Asked Questions

Just like a car, a label printer contains components that gradually wear out with regular use. The parts that most commonly require replacement are the printhead, drive belts, and the platen roller (the rubber roller that feeds labels through the printer).

The printhead is one of the most critical components of a label printer, as it is responsible for producing high-quality labels. Over time, normal wear can lead to white lines, faded print, or barcodes that become difficult or impossible to scan.

Drive belts and platen rollers ensure accurate media feeding. As these parts wear, they can cause print misalignment, media jams, or inconsistent label feeding.

Regular maintenance and timely replacement of worn components help prevent unexpected downtime, extend the printer’s service life, and ensure consistently high print quality. The “Ribbon Out” error means that the printer is expecting a thermal transfer ribbon, but no ribbon is installed or the printer cannot detect it. This commonly occurs when Direct Thermal labels are loaded, while the printer is still configured for Thermal Transfer printing.

To resolve the issue:

1. Check which type of labels you are using.
* Direct Thermal labels do not require a ribbon.
* Thermal Transfer labels do require a properly installed ribbon.
2. Change the printer’s print method.
* Open the printer’s control panel or configuration software (such as Zebra Setup Utilities or the printer’s Web UI).
* Locate the Print Method or Media Type setting.
* Select Direct Thermal if you are printing without a ribbon.
3. Calibrate the printer.
After changing the setting, perform a media calibration so the printer can correctly detect the label stock and sensor settings.
4. If you are using a ribbon, check that it is installed correctly.
Ensure the ribbon is properly loaded, tensioned, and compatible with your printer model. An incorrectly installed or damaged ribbon can also trigger the “Ribbon Out” error.

If the error persists after following these steps, the ribbon sensor, printhead, or another hardware component may require inspection. Contact our service team for professional diagnostics and repair assistance.

If every printed label contains a vertical white line in the same position, it is usually a sign of a damaged or worn printhead.

A thermal printhead consists of hundreds or even thousands of tiny heating elements. If one or more of these elements fail, the printer can no longer print in that area, resulting in a continuous white line running the full length of the label.

Before concluding that the printhead has failed, we recommend:

1. Clean the printhead using an approved printhead cleaning pen or isopropyl alcohol. Adhesive residue or dust can sometimes cause similar symptoms.
2. Print a test label. If the white line remains in exactly the same location, the printhead is most likely damaged.
3. Check your printer’s warranty. If the printer is still covered by the manufacturer’s warranty and the damage was not caused by improper use, the printhead may be eligible for replacement under warranty.

If cleaning does not resolve the issue, the printhead will usually need to be replaced. Continuing to use a damaged printhead will not improve print quality and may result in barcodes or other critical information becoming unreadable.

If your printed label appears stretched, compressed, or incorrectly scaled, the most common cause is a mismatch between the ZPL label design and the printer’s resolution (DPI).

ZPL commands are created for a specific printer resolution. For example, if a label is designed for a 203 dpi printer but printed on a 300 dpi or 600 dpi printer (or vice versa), text, barcodes, graphics, and spacing may all appear at the wrong size.

To resolve the issue:

1. Check the printer’s resolution.
Zebra printers are commonly available with 203 dpi, 300 dpi, or 600 dpi printheads.
2. Verify that the ZPL was created for the same DPI.
If the label was designed for a different resolution, it should be regenerated or converted for the correct DPI.
3. Review your label software settings.
Applications such as ZebraDesigner, BarTender, NiceLabel, or ERP systems often require you to select the correct printer model or DPI. Incorrect settings can result in improper scaling.
4. Print a test label.
If all elements are consistently stretched or compressed, the issue is almost always caused by a DPI mismatch rather than a hardware fault.

If you’re unsure which printer resolution your ZPL file was created for, our specialists can verify it and adapt the label format for your specific printer model.

If your printer cannot automatically calibrate the media or fails to detect the start and end of labels correctly, the most common cause is a dirty or obstructed media sensor.
Follow these steps to resolve the issue:

1. Inspect the media sensor.
Open the printer and check the media sensor for dust, adhesive residue, or other debris that could prevent it from detecting label gaps or black marks correctly.

2. Make sure the sensor is not blocked.
It is common for small pieces of labels or backing paper to become stuck over the sensor after a media jam or label change. Even a small piece can prevent proper operation.

3. Clean the sensor.
Use a lint-free cloth or cotton swab lightly moistened with isopropyl alcohol. Turn the printer off before cleaning and allow the sensor to dry completely before use.

4. Perform a manual media calibration.
If the sensor is clean but automatic calibration still fails, run the printer's manual media calibration procedure. The exact steps depend on the printer model and are usually available through the printer's control panel or Zebra Setup Utilities.

If the printer still cannot calibrate correctly after manual calibration, the media sensor may be faulty or the media settings may be incorrect. Our service technicians can diagnose the problem, test the sensor, and restore proper printer operation.

If your labels appear light, faded, or difficult to read, increasing the Darkness setting should not be your first step. Following the correct adjustment sequence will improve print quality while also extending the life of the printhead.
We recommend the following:

1. Reduce the print speed.
If your printer supports it, first lower the Print Speed setting. A slower print speed gives the printhead more time to heat each dot, improving print quality without unnecessarily increasing printhead wear.

2. Adjust the Darkness setting only if needed.
If the print is still too light, gradually increase the Darkness setting until the desired print quality is achieved. Avoid using the highest setting unless absolutely necessary, as excessive heat accelerates printhead wear.

3. Check whether the fading is uniform.
If the print is faded only on one side of the label, the issue is likely mechanical rather than a print setting.

4. Adjust the Toggle Bar pressure and position.
Many industrial Zebra printers allow adjustment of the Toggle Bar pressure and alignment. Incorrect pressure can cause uneven contact between the printhead and the media, resulting in one side of the label printing lighter than the other.

If the problem persists after these adjustments, the printhead may be worn or the selected media may not match the printer settings. Our service technicians can diagnose the issue and recommend the most appropriate solution.

If your printer prints each successive label slightly higher or lower than the previous one, or feeds blank labels between printed labels, the problem is usually not a hardware failure. In most cases, it is caused by incorrect or corrupted printer configuration settings.
The solution is often to completely reset and reconfigure the printer.

We recommend the following steps:
1. Perform a Factory Reset.
This restores all printer settings to their default values and removes incorrect configuration parameters that may be affecting media handling.

2. Reconfigure the printer from scratch.
After the reset, configure:
the correct print method (Direct Thermal or Thermal Transfer);
the correct label size;
the correct media sensor type (Gap or Black Mark);
print speed and Darkness settings;
perform a media calibration if required.

3. Print a test label.
Verify that every label is printed in the correct position and that the printer no longer feeds blank labels.

In the vast majority of cases, a Factory Reset followed by a complete reconfiguration resolves both print position drift and blank label feeding issues.
If the problem continues after reconfiguration, the media sensor may be faulty, the media may be incompatible, or the printer may require professional diagnostics. Our service technicians can identify the root cause and restore proper printer operation.

If the thermal transfer ribbon burns, tears, or develops long cuts during printing, the most common causes are an excessively high Darkness setting or a dirty printhead.
To resolve the issue:

1. Reduce the Darkness setting.
Excessive print temperature places unnecessary stress on the ribbon and can cause it to burn through or tear. Gradually lower the Darkness value while maintaining acceptable print quality.

2. Clean the printhead.
Dust, adhesive residue, and debris accumulate on the printhead over time, causing uneven heat distribution. This can create localized hot spots that damage the ribbon. The printhead should ideally be cleaned with a printhead cleaning pen or isopropyl alcohol whenever the ribbon or label roll is replaced.

3. Check your media combination.
Ensure that the ribbon is suitable for the label material and compatible with your printer model. An incorrect ribbon/media combination may require excessive heat, increasing the risk of ribbon damage.

4. Reduce the print speed if possible.
Lower print speeds often improve print quality without requiring higher print temperatures, helping to protect both the ribbon and the printhead.

If the ribbon continues to tear after adjusting the settings and cleaning the printhead, the printhead may be damaged or the printer may require mechanical adjustment. Our service technicians can diagnose the issue and recommend the appropriate repair.
